The short answer
To fix a cracked hard-shell suitcase, first check your warranty and, if the crack happened on a flight, report it to the airline before leaving the airport. For a small crack away from corners, wheels and hinges, drill a tiny hole at each end of the crack to stop it spreading, clean the area, and reinforce it from the inside with a plastic-compatible epoxy and a fabric or fibreglass patch. Large cracks or those in structural areas usually need a professional repair or replacement.
A crack is the most serious damage a hard case can suffer, because it weakens the shell and tends to grow with each flight. Why hard shells crack
Polycarbonate is flexible and designed to absorb impact by bending, which makes it far less prone to cracking than cheaper ABS. Still, it can crack when the impact is concentrated on a corner or edge, when the case is overpacked and the shell is already under tension, or when it is dropped in very cold conditions, which make plastic more brittle. ABS cracks more easily and often shows whitened stress marks first.
Common crack spots are corners, the edges near the frame, around wheel housings and around the handle base. These are where impacts and stress concentrate. Once a crack starts, the flexing of the shell during handling pushes it further.
Temperature plays a bigger role than most people realise. Cargo holds can be cold, and plastic shells become stiffer and less able to absorb shocks in the cold. A case that has survived many domestic flights may crack on a long-haul route in winter, not because it was handled worse, but because the shell was less forgiving at the time of impact.
Step 1: Report and check warranty
If you discover a crack at the baggage carousel, go to the airline's baggage services desk before leaving the arrivals area. File a Property Irregularity Report and take photos of the crack, the full case and the baggage tag. Airlines typically have short deadlines for damage claims, so confirm the procedure and time limit with them.
Then check your luggage warranty. Some brands cover shell cracks, sometimes even airline damage, for a period; others cover only manufacturing defects. Do not attempt a DIY repair until you have checked, because it may void coverage.
If neither applies, travel insurance with baggage cover may help. Keep all documents together.
Avoid signing any form at the airport that states the bag was received in good condition if you have noticed damage. Point out the crack to staff, ask them to note it, and keep a copy of everything you sign.
Step 2: Assess the crack
Clean the area and look closely in good light, inside and out. Measure the crack. Check whether it goes all the way through the shell or is only a surface split. Note whether it is on a flat panel or in a structural area such as a corner, the frame edge, near wheels or around the handle.
A short crack on a flat panel, with no missing pieces, is the best candidate for DIY repair. A long crack, multiple cracks, a shattered corner or damage near the wheels and frame usually need a professional or a replacement shell.
Gently flex the shell around the crack. If it opens wide or the surrounding plastic feels soft, the damage is more extensive than it looks.
Photograph the crack with a ruler or coin beside it for scale. These photos help when discussing repairs with the brand or a repairer, and when filing claims with airlines or insurers. Photograph the inside as well as the outside.
Step 3: Stop the crack spreading
Cracks grow from their tips. A simple technique used for plastics is to drill a very small hole, about 2 to 3 mm, right at each end of the crack. This blunts the sharp tip and spreads the stress, stopping further spreading. Use a slow drill speed and support the shell from behind.
If you are not comfortable drilling, a strong tape applied over the crack from the inside is a temporary measure to stop it opening further until you can repair it properly. Avoid travelling with an unrepaired crack, as handling can turn it into a split.
Step 4: Patch from the inside
Access the inside of the shell by unzipping or detaching the lining near the crack. Clean the inside surface with isopropyl alcohol and let it dry. Lightly roughen the area around the crack with fine sandpaper so the adhesive grips better, and clean again.
Cut a patch of fibreglass mesh, strong fabric or thin plastic slightly larger than the crack. Mix a two-part epoxy that is suitable for plastics, apply a layer around the crack, press the patch into it and add another layer over the top. Some repairers use plastic welding kits instead, which melt filler rod into the crack; these work well on ABS but need skill on polycarbonate. Let the epoxy cure fully as the instructions direct, usually a day.
On the outside, the crack can be filled with a little epoxy, sanded smooth once cured and touched up with paint or a sticker. The repair will be visible, but it will hold.
Wear gloves when mixing and applying epoxy, work in a ventilated space and keep it away from the lining and zip. Protect the surrounding shell with masking tape so that drips do not mark visible areas. Patience pays: let each layer cure fully before handling the case.
When to go professional or replace
Luggage repair shops in most Indian cities can reinforce cracks, replace corner guards and sometimes replace entire shell halves using parts from the same model. Brand service centres may be able to replace the shell under warranty or for a fee. Ask for a quote and compare it with the cost of a new case.
If the crack is long, near the frame or wheels, or the case has other problems such as worn wheels or a loose handle, replacement is often the better option. A repaired shell will never be as strong as the original.
Do not discard a case with a cracked shell without considering its parts. Working wheels, handles and locks can be useful spares for another case of the same brand, and some brands and retailers run luggage recycling schemes.
Temporary fixes for travel
If you discover a crack mid-trip and need the case to get home, a temporary fix can buy you time. Clean the area around the crack inside the shell, then apply a strip of strong duct tape or fabric repair tape along the crack from the inside, extending a few centimetres beyond each end. Add a second strip across it for strength. On the outside, a strip of clear packing tape keeps edges from catching.
Strap the case firmly with a luggage strap or two, which helps hold the shell together and keeps it closed if the frame flexes. Many airports offer bag-wrapping services, which add another layer of support. Move fragile items, valuables and essentials into your cabin bag, and pack soft clothing around the cracked area.
These fixes are not permanent, but they usually hold for a flight or two until you can arrange a proper repair or replacement.
Before every major trip, give the shell a quick once-over in good light, especially around corners, so you can spot any new hairline cracks while there is still time to act.
Preventing cracks
Do not overpack hard-shell luggage; a shell bulging at the seams is under tension and more likely to crack on impact. Pack heavy items near the wheels and the back panel. Choose polycarbonate rather than ABS for checked luggage, look for corner guards and a sturdy frame, and consider a luggage cover for extra surface protection.
