Sign 1: Cracks in the shell
Cracks are the most serious structural issue on hard-shell luggage. A small hairline crack near a corner can spread quickly under the pressure of baggage handling, especially in cold cargo holds where plastic becomes more brittle. Whitened stress lines on ABS are a warning that it is close to cracking.
Some cracks can be patched by a repair shop, but a patched shell is weaker than the original. If the crack is in a structurally important spot, such as near the wheel housings, hinges or handle base, or longer than a few centimetres, replacement is usually the safer option. Check the warranty first; some brands cover shell cracks.
Run your hands over the corners and edges after every trip. Corners take the brunt of drops, and catching a small crack early gives you the chance to claim under warranty or reinforce it before the next flight makes it worse.
Sign 2: Repeated wheel and handle failures
Replacing one wheel is normal maintenance. Replacing wheels every few trips suggests the housings or the mounting points in the shell are fatigued. Similarly, a telescopic handle that has been repaired before and is wobbling again usually indicates wear in the channels and base plate.
When the repair costs for wheels and handles approach a significant fraction of a new case's price, or when you no longer trust the case to get you through a journey, the maths favours replacement.
Pay attention to how the case moves. If it now wobbles at speed, pulls persistently to one side even after cleaning and wheel replacement, or the handle rattles noticeably at full extension, the problem is likely in the shell mountings rather than the parts themselves. Those mountings are hard to repair well.
Sign 3: Zips and closures that will not hold
A zip that splits open under normal packing is a security and reliability risk. If replacing the slider has not helped and the teeth or tape are worn along a long section, replacing the whole zip may be expensive. On frame-closure cases, latches that no longer close tightly or a warped frame are similarly serious.
For soft luggage, look at the fabric around the zip. If it is fraying, the stitching is lifting or the zip tape has torn from the fabric, the case is near the end of its life.
Also consider the closing mechanism's security. A case that pops open when dropped, even once, is a risk for contents and may not be accepted by airlines if it needs straps to stay closed. Straps are a good temporary fix but not a long-term solution for a case you check in.
Signs 4 to 6: Warping, mould and lining damage
A shell that has warped so the halves no longer meet evenly means the case will not close properly and may not protect contents. This sometimes follows heat exposure or prolonged storage under heavy items. It rarely reverses.
Persistent mould and odour that return after several rounds of cleaning mean the problem has penetrated padding or seams. Clothes that come out smelling musty are a clear sign. Finally, a lining that is torn, crumbling or badly stained can sometimes be replaced, but on many cases that costs a lot; if the outer case is also worn, replacement makes sense.
Soft cases can also lose their structure. If the internal frame has bent, the base boards have cracked or the fabric sags so the case falls over when packed, it no longer protects contents well and becomes awkward to manoeuvre through airports and stations.
Signs 7 to 9: Weight, fit and changing needs
Older luggage is often heavier than modern designs. If your case uses up several kilograms of your airline baggage allowance before you pack anything, a lighter polycarbonate model can effectively give you more packing capacity. Cabin dimensions also change; if your old cabin trolley no longer fits the typical size limits airlines publish, you risk being asked to check it at the gate.
Your travel habits may have changed as well. A huge check-in case suited family holidays but may be overkill for business trips between Mumbai and Delhi. If your luggage no longer fits the way you travel, replacing it is a sensible upgrade rather than a waste.
A practical test: pack your usual trip load and weigh it. If the case is pushing you over typical airline allowances while a lighter modern case would comfortably keep you under, the cost of excess baggage on a couple of trips can easily justify a new, lighter case. Always confirm current allowances with your airline before flying.
Typical lifespan by material
With regular use, a good polycarbonate case often lasts many years and resists cracking better than cheaper plastics. ABS is lighter on the wallet but more prone to cracking and whitening, so it may need replacing sooner if checked in often. Aluminium can last a very long time and dents rather than cracks, though it is heavy and expensive.
Soft luggage in ballistic nylon or high-denier polyester is very durable, particularly against abrasion; its weak points are zips, wheels and handles rather than the fabric. Leather duffles, with care, can last decades and look better with age. These are general patterns, not guarantees, and use and care matter more than material alone.
Storage conditions also affect lifespan. Luggage stored in damp lofts or stacked under heavy items ages faster than luggage kept dry, uncompressed and aired regularly. A careful owner can double the life of a mid-range case through good storage alone.
Repair or replace: a simple rule
Ask three questions. Is the damage structural or cosmetic? Is it a single part or several? Would the repair cost more than about a third of a comparable new case? If the damage is cosmetic, single-part and cheap to fix, repair. If it is structural, involves multiple failures or is costly, replace.
Warranty status also matters. If your case is still covered, use the warranty. If it is not, a good local luggage repairer can extend its life cheaply. Old cases that are still sound but no longer fit your travel can be donated or used for home storage.
Emotional value counts too. A leather duffle that travelled with you on your honeymoon or a vintage case inherited from a parent may be worth restoring even if it costs more than a new bag. Specialist leather and luggage restorers can replace linings, handles and wheels and bring a beloved piece back into service.
Choosing a replacement that lasts
Look for polycarbonate shells, recessed double spinner wheels, multi-stage aluminium handles, TSA-approved built-in locks, a removable lining and a brand with a service network and parts in India. A longer warranty is a good sign of confidence in build quality.
